Polymer extruded through each hole cools into a solid filament almost instantly, and the filaments are then mechanically stretched, or "drawn," which aligns the polymer molecules lengthwise and gives the finished fiber most of its strength. Nylon is made the same general way, from different monomers. Whichever kind of yarn results, weaving or knitting turns it into fabric, and then comes dyeing and finishing, which matters more than most people assume because different fibers are chemically incompatible with the same dyes. Cotton and other cellulose-based fibers take reactive dyes, which form an actual covalent chemical bond with the cellulose molecule, making the color genuinely resistant to washing out. This is overwhelmingly concentrated in a handful of countries. China remains the single largest apparel exporter by value, though its global export share has fallen in recent years as production shifts elsewhere. Who actually makes a garment

Behind the label sits a chain of specialized workers most shoppers never picture. Textile engineers and dye chemists work upstream, developing fiber blends, adjusting dye formulations, and troubleshooting why a batch of fabric isn't taking color evenly, mostly in mills and labs well before a garment has a shape.

The largest group by far is garment factory workers: cutters, sewing machine operators, pressers, and finishers who physically assemble clothing on production lines. The International Labour Organization has put the number of people directly employed across the world's textile, clothing, leather, and footwear industries at more than 60 million, with some more recent ILO estimates for textiles and clothing specifically running as high as 90 million, depending on where the line is drawn between manufacturing and the broader supply chain. Whatever the precise figure, the workforce is overwhelmingly concentrated in Asia and overwhelmingly female.

A third, smaller group works largely out of sight: quality control and testing lab technicians, inside factories and at independent testing labs, who pull samples from finished fabric and garments and run them through standardized tests, colorfastness, seam strength, and, for certain products, flammability, before a shipment is cleared to leave the factory. Their sign-off is what turns sewn fabric into a product legally and contractually fit to sell.

Where this all came from

Turning raw fiber into cloth used to be slow, skilled, hand labor, and the first big break from that was mechanical, not chemical. In 1764, English weaver James Hargreaves built the spinning jenny, a frame that let one worker spin multiple threads at once; later versions spun over a hundred threads simultaneously. In 1785, Edmund Cartwright patented a power loom that mechanized weaving itself. And in 1794, Eli Whitney's cotton gin mechanized the previously punishing task of separating cotton fiber from its seeds, a job that had taken a person about two months to do by hand for the amount of cotton the gin could clear in a day. Historians estimate mechanized cotton spinning alone raised output per worker by something on the order of 500 times over hand-spinning; the cotton gin's seed-removal speedup has been estimated at around 50 times. Textiles were, in a real sense, the industry the Industrial Revolution happened to first, and the factory system it created is the direct ancestor of the garment factory as it exists today.

The next major shift was chemical rather than mechanical. Every fiber described so far came from a plant or an animal. That changed on February 28, 1935, when Wallace Carothers, a chemist at the DuPont company, successfully synthesized a polymer from hexamethylenediamine and adipic acid strong enough to be drawn into fiber. DuPont called it fiber "66," for the six carbon atoms in each of its two starting chemicals, and patented it that same year. The company didn't reveal it publicly until October 1938, and its cultural debut came at the 1939 New York World's Fair, where DuPont introduced nylon stockings, an instant sensation that sold out within hours when they went on general sale in 1940. It was the first fully synthetic fiber ever made, built entirely from chemistry rather than agriculture, proving a fiber industry didn't need a farm at all. Its early commercial life was interrupted almost immediately by the Second World War, when production was redirected to parachutes, replacing silk, which had become unavailable once the war cut off supply from Japan.

The most consequential recent event in this history isn't an invention. It's a disaster. On April 24, 2013, an eight-story commercial building called Rana Plaza, in Savar, near Dhaka, Bangladesh, collapsed. The building housed five garment factories along with shops and a bank. Cracks had been discovered in its structure the day before, serious enough that the building was evacuated, but workers were ordered back to their sewing machines the next morning anyway. Roughly 3,100 people were inside when it came down. The collapse killed 1,134 people and injured about 2,500 more, the deadliest garment-factory disaster on record. Investigators later found the building's upper floors had been added without proper permits, on a structure never engineered to carry factory-weight sewing equipment. Clothing recovered from the rubble carried labels from major international retailers, including Benetton, Zara, The Children's Place, Joe Fresh, Mango, Matalan, Primark, and Walmart, brands whose supply-chain paperwork had, in several cases, not even reliably shown their garments were being made in that specific building.

Within weeks, more than 200 global apparel brands and retailers signed the Accord on Fire and Building Safety in Bangladesh, negotiated with global trade unions and made legally binding, so brands could actually be held to it in arbitration rather than merely pledging good intentions. It set up an independent factory inspection and remediation program covering structural, fire, and electrical safety across Bangladesh's garment industry. A parallel initiative, the Alliance for Bangladesh Worker Safety, followed two months later from seventeen mostly North American retailers, including Walmart, Gap, and Target, but wasn't legally binding and was widely seen as the weaker of the two. The Accord has since been extended and renamed the International Accord on Health and Safety in the Textile and Garment Industry, and its inspection model is now the reference point the industry is measured against whenever a new factory disaster occurs anywhere in the world.

The rules a garment has to clear before it's sold

Several separate layers of regulation apply to a piece of clothing before it legally reaches a shelf, and one of them lands directly on pajamas. In the United States, the Consumer Product Safety Commission enforces flammability standards for children's sleepwear, codified at 16 CFR Part 1615 (sizes 0 through 6X) and Part 1616 (sizes 7 through 14). The rule, in place since the early 1970s, requires that children's nightgowns, pajamas, and robes either resist ignition and self-extinguish when exposed to a small open flame (a match, a lighter, a stove burner, a space heater) or qualify as genuinely tight-fitting, on the reasoning that loose, flowing sleepwear fabric catches fire far more easily than fabric held close to skin. Garments sold under that snug-fitting exemption, commonly 100 percent cotton because cotton's other properties make it comfortable to sleep in even though untreated cotton burns readily, must carry a specific hazard warning: "FITS SNUGLY, NOT FLAME RESISTANT." Testing has to happen at three separate stages of production before a batch can ship, and violations are common enough that the CPSC recalls noncompliant children's sleepwear on an almost routine basis; in 2025, for example, it recalled a line of girls' cotton pajama sets sold with a firework print for failing to meet the flammability standard.

A second layer covers what a garment is actually made of, rather than how it burns. The federal Textile Fiber Products Identification Act, dating to 1958, requires nearly every textile garment sold in the U.S. to carry a label disclosing the generic name of each fiber present and its percentage by weight, along with the manufacturer's identity and the country where the item was processed or made. It's the direct reason a shirt tag reads "60% Cotton, 40% Polyester" rather than a marketing term; that's a legally required, audited disclosure, not a suggestion.

A third layer is voluntary rather than governmental: OEKO-TEX Standard 100, launched in 1992 by Austrian and German textile research institutes and now headquartered in Zurich, certifies that a finished textile product has been independently lab-tested against more than a thousand potentially harmful substances: pesticide residues, heavy metals sometimes present in dyes, formaldehyde used in wrinkle-resistant treatments, phthalates, and known allergens. No government requires it, but it's become common on baby clothes and sleepwear, for buyers wanting assurance beyond what fiber content and flammability rules alone guarantee.

The fourth layer, already discussed, is the Bangladesh Accord and its successor, which functions less like a product standard and more like a building and factory safety code enforced by contract rather than by a single government.

Keeping a garment fit to wear

Two long-term reliability questions get answered before a garment reaches a shelf, and one gets answered by the buyer at home. The first is durability: labs run finished fabric through standardized tests for colorfastness (does the dye survive washing, rubbing, and light without bleeding or fading, under protocols set by the American Association of Textile Chemists and Colorists), pilling resistance (does the surface resist forming the small fuzzy balls seen on a well-worn sweater, measured under ASTM standard D3512), and tensile strength (how much force fabric withstands before it tears, under ASTM standard D5034). A garment that fails in the lab doesn't necessarily get pulled from production, but a supplier who fails repeatedly tends to lose contracts.

The second is the instructions on that small sewn-in tag most people never read closely: the care label. Its symbols, standardized internationally under ISO 3758, use five basic shapes: a washtub for washing (with a number for maximum water temperature and bars underneath for wash intensity), a triangle for bleaching, a square for tumble drying, an iron for pressing, and a circle for professional dry cleaning, with an "X" through any symbol meaning that treatment will damage the garment. In the U.S., the FTC's Care Labeling Rule (16 CFR Part 423) has required a permanently attached, English-language care label on nearly all clothing since the early 1970s, specifying at least one safe cleaning method, because a garment that shrinks, bleeds color, or falls apart on first wash is, functionally, a defect the manufacturer must warn against.

When the system fails

Rana Plaza remains the clearest case study in this book of how badly a manufacturing system can fail when regulation, oversight, and enforcement all break down at once: a building built beyond its legal and structural limits, cracks ignored, workers with no real power to refuse re-entering a building they'd already been evacuated from, and international buyers with supply chains too opaque to reliably know their own clothing was even being sewn there. It killed more people in a single event than any other garment industry disaster on record and remains the reference point the industry measures itself against whenever a new factory fire or collapse happens elsewhere in the world.

Failure shows up at a much smaller scale too, constantly, in the form of CPSC sleepwear recalls: individual product lines pulled from the market after testing finds the fabric doesn't meet the 16 CFR flammability standard. These recalls rarely make national news, but they're a routine, ongoing enforcement mechanism, precisely because a rule this specific requires constant checking to actually hold.

And a slower-motion failure runs through the whole industry at once: the sheer volume of clothing now made and discarded. Global garment production has roughly doubled since 2000 and first passed 100 billion items in a single year around 2014; current estimates put annual output between 100 and 150 billion garments. Environmental research groups estimate around 92 million tons of textile waste ends up in landfills worldwide every year, a volume commonly described as equivalent to a full garbage truck of clothing dumped somewhere on Earth every second, with projections suggesting that could rise toward 134 million tons within the decade. Roughly 57 percent of discarded clothing is estimated to go to landfill globally, with most of the rest incinerated rather than recycled. None of that volume is a manufacturing defect. It's the predictable output of an industry increasingly built around clothing cheap and fast enough to wear briefly and replace.

The scale of it

By value, the global apparel market is now estimated at roughly $1.84 trillion, close to 1.6 percent of total world economic output, while the narrower category of apparel manufacturing specifically is closer to $780 billion. The broader global textile market, covering fiber and fabric production before it even becomes a garment, was estimated at about $1.16 trillion in 2025 and is projected to keep growing. Global fiber production reached about 132 million tonnes in 2024, and the mix inside that number is revealing: synthetic fibers now make up 69 percent of everything produced, with polyester alone accounting for 59 percent of world fiber output (about 78 million tonnes), roughly 88 percent of it from newly extracted fossil sources rather than recycled plastic. Cotton, the fiber most people still picture first, has fallen to about 19 percent of global fiber production by volume, and recycled fibers, overwhelmingly recycled polyester made from used plastic bottles, account for only about 7.6 percent of the total. The industry making the pajamas in a dresser drawer is, by sheer tonnage, now primarily a petrochemical industry that also happens to know how to sew.

Trade-offs and what's next

The clearest tension running through this whole system is between cost and consequence: cheap, fast clothing production has made apparel dramatically more affordable and available over the past few decades, and it has also driven the landfill volumes and factory-safety pressures described above. The "fast fashion versus slow fashion" debate is really an argument about whether that trade-off is worth it, and it hasn't been resolved so much as it's produced a set of parallel responses running at once.

On the material side, real investment is going into fiber-to-fiber recycling, chemically or mechanically breaking old garments back into new usable fiber rather than landfilling them. It's a genuinely hard technical problem, and not always a smooth one: Renewcell, a Swedish company whose Circulose process turned old cotton textiles into new dissolving pulp, filed for bankruptcy in February 2024 despite years of buzz and brand partnerships, undone by production costs that outran demand; an investment firm bought the plant later that year and restarted it under the Circulose name. Other efforts push ahead regardless: Nike has partnered with the Swedish recycler Syre on textile-to-textile recycling, and companies developing enzymatic recycling are trying to break down blended cotton-polyester fabrics that older methods can't easily separate. The European Union's requirement that member states collect textile waste separately, rather than with general trash, adds regulatory pressure behind all of it.

On the transparency side, the direct legacy of Rana Plaza is an ongoing push to make brands disclose where their clothes are actually sewn, not just where they're designed or sold. The nonprofit Fashion Revolution, founded in the collapse's aftermath, publishes an annual Fashion Transparency Index ranking major brands on what they disclose about their supply chains; the share of large brands publicly listing their first-tier factory suppliers rose from about 32 percent in 2017 to roughly 48 percent by 2022. That's real progress from a starting point where investigators had to dig through Rana Plaza's rubble for clothing labels to figure out which brands were even sourcing from the building. It's also, by the same measurement, still less than half.

Back to the dresser drawer

The pajamas going on tonight didn't start as pajamas. They started as either a cotton boll or a barrel of petrochemical feedstock, got twisted into yarn, looped or interlaced into fabric, dyed with a chemical class matched to that exact fiber, cut and sewn by hand on a production line likely thousands of miles away, and tested, if they're genuine children's sleepwear, against a federal flammability rule written because loose fabric near an open flame used to kill children with some regularity. None of that shows up in how the fabric feels against skin. It shows up in the label sewn into the collar, and in a global manufacturing and safety system built, in no small part, in response to a building that should never have reopened the morning it collapsed.

The leap: what it replaced, and the work behind it

It's worth sitting for a moment with how much labor a single garment used to cost, because the number is hard to believe. Before machines, every thread in a piece of cloth was twisted by hand on a spindle or a wheel, and a skilled hand spinner produced only 40 to 60 meters of yarn an hour. Spinning the thread for a few pieces of fabric could run to 600 hours of work, before anyone wove, cut, or sewed a stitch. So clothing was genuinely expensive, an asset people owned two or three of, repaired obsessively, re-dyed when the color faded, and then bequeathed. In fourteenth-century England, wills increasingly listed a best gown or cloak the way a will today might list a car, because a garment was worth roughly that, one estimate puts a basic medieval shirt at the equivalent of several thousand dollars in labor and material.

The machines described earlier collapsed that cost, and they did it on the backs of people who had almost no say in the matter. Cheap cloth from the new mills ran on child labor: in 1788, in 143 water-powered British cotton mills, about two-thirds of the workers were children, some of them orphans handed to a factory in exchange for food and a bed, working day and night beside unguarded machinery. That pattern of pushing the human cost down the line onto whoever had the least power did not end when the mills modernized. On March 25, 1911, a fire at the Triangle Shirtwaist Factory in New York killed 146 garment workers, mostly young immigrant women, many of them trapped because a stairwell door had been locked from the outside to stop theft. What now sits behind an ordinary t-shirt is a supply chain no single person could hold in their head. A garment can pass through 15 to 20 separate companies, cotton farmers, ginners, spinners, weavers, dyers, cutters, sewers, testers, shippers, on its way from field to folded shelf, with hundreds of people touching it across thousands of miles. Layered on top is the regulatory and testing labor traced through this chapter: the fiber-content label required by a 1958 law, the flammability test a child's pajamas must pass, the colorfastness and seam-strength checks a testing lab signs off before a shipment clears.   • Esquel Group (2020 to 2024): a Hong Kong based, vertically integrated maker of woven cotton shirts, producing more than 100 million shirts a year and owning cotton ginning and spinning mills in Xinjiang, China, alongside cut and sew factories in Guangdong. In July 2020 the U.S. Commerce Department sanctioned its subsidiary Changji Esquel Textile Co. over forced labor concerns, and in November 2024 the Department of Homeland Security added Esquel Group and several of its subsidiaries to the Uyghur Forced Labor Prevention Act Entity List, barring their goods from entering the United States.
  • Crystal International Group (founded 1970): a Hong Kong headquartered apparel maker running about 20 factories across Vietnam, China, Cambodia, Bangladesh, and Sri Lanka by the mid-2020s, employing roughly 80,000 workers to produce more than 470 million garments a year for brands including Uniqlo, Gap, H&M, and Levi's. Glossary

Fiber. The raw material a textile is made of, natural (cotton, wool, silk, linen), synthetic (polyester, nylon), or semi-synthetic (rayon, viscose), as distinct from how that material is turned into fabric.

Yarn. A continuous strand made by twisting shorter fibers, or extruding a continuous synthetic filament, into a form that can be woven or knitted.

Weaving. Interlacing two sets of yarn, lengthwise warp and crosswise weft, at right angles on a loom to form fabric.

Knitting. Forming fabric from a single continuous yarn pulled through itself in interlocking loops, which is why knit fabric stretches more than woven fabric.

PET (polyethylene terephthalate). The petroleum-derived plastic polymer used both for polyester clothing fiber and for disposable plastic bottles, differing between the two only in how it's physically shaped afterward.

Spinneret. A metal disc pierced with many small holes, used to extrude molten or dissolved polymer into continuous fiber filaments.

Ginning. The mechanical process of separating raw cotton fiber from its seeds, historically the slowest step in preparing cotton for spinning.

Reactive dye / disperse dye. Two chemically distinct dye classes: reactive dyes bond chemically with cellulose fibers like cotton; disperse dyes are formulated to color hydrophobic synthetic fibers like polyester, which don't accept water-based dyes the same way.
